Oh Fount of All Knowledge,
Please could someone tell me (well it's a colleague who asked)
categorically, how Mars make Maltesers.
My best guess, is that the malted stuff is made into balls, which are then
dipped in chocolate and dropped down a chimney of enough height and at the
correct temperature to set the chocolate hard whilst tumbling - thus
making an almost perfect sphere with no discernable edges formed during
cooling.
However, said colleague thinks I'm making it up (well I am, but it's
logical and feasible) and won't believe it's possible.
Anyone got anything else better? (and I mean better, not worse like
various other theories on the net).

At least mine *is* feasible - it's the way lead bullets were made in the,

Nope. Spherical lead bullets are called musket balls and were cast.
Lead shot however is made as you describe, in a shot tower.
Dunno about Maltesers specifically but Paynes Poppets (as were) were
made by a process called enrobing. You put the stuff to be coated in a
concrete mixer type vessel and spray fine moulten chocolate on it for
several hours.

I'm surprised the chocolate doesn't start to stick it all together, or to
the inside of the mixer.. but I guess if it did for poppets, it could do
for maltesers.
